Smooth Cast 300 is a good product for this sort of casting.
It "snap cures" to a rigid plastic (meaning that it has no semi flexible stage) so sag and warping should be less of a concern.

High build sandable primers

I'm partial to "Plasti-Cote's" Sandable White Primer.
It's lacquer based and dries quickly.
Very smooth when applied right.

If you need high gloss...follow up with 3-4 light coats of Future and polish, polish. polish.

I found that the surface tension of this stuff would not let acrylic paint flow through till I touched the underside.

Have you tried using WED clay ?
Find it at Michael's ..... made by Laguna...about $ 6.00 for a few pounds.
Get the gray stuff.

MUCH easyer to work than other clays ( I've used them all )
Works super easy...cleans up with water.

On the other hand...have you considered doing a cut mold ?

Sounds like a case of cure inhibition caused by an adverse reaction between the resin and silicone. You are using "casting" resin and not laminating resin right ? Laminating resin is supposed to stay sticky so the next layer will bond. Casting resin is more like gel coat resin...it has som...

Keep in mind that the silicone robs heat from the resin... Heat is what cures the resin....the catalyst is there to create heat. Smooth-On sells a material called Ure-Fil.
Excellent filler for Roto-Molding or slush casting.

Not too much impact to the resin when it comes time for sanding.

I've done quick and dirty press molds using Kleen Clay and it works pretty well. Good for only one pull tho...
I was using Smooth-On's SC300 resin.
